Safety first — Critical risk

High-energy lithium packs or mains electricity. Fire and electrocution hazard — expert-level only, with a fire-safe workspace and PPE. Stop if you are unsure.

Diagnostic notes

Treat every pack as live. Read cell-group voltages through the balance harness: a single group under 2.0 V explains the latch. Never charge a group that has been below 1.5 V — replace it.

Repair steps

  1. 1

    Assess the pack externally

    Inspect for swelling, impact damage, heat marks or moisture ingress before you consider opening it.

    Warning: A swollen, dented or wet pack is not repairable. Quarantine it in a fire-safe container and recycle it.

    Verify charger and contacts

    Confirm charger output on a known-good pack and clean the pack contacts.

    Measure at the output

    Record output voltage. 0 V with healthy cells means the BMS has latched into protection.

    Read cell-group voltages

    Measure each of the 13 groups through the balance connector and record the spread.

    Tip: A spread above 0.3 V across groups means the pack needs balancing work, not just a reset.

    Recover or replace the weak group

    Replace the failed group with matched, capacity-tested cells and reinstate insulation exactly as found.

    Warning: Never solder directly to cylindrical cells. Spot weld only.

  6. 6

    Reset and soak test

    Reset the BMS per procedure, then charge and monitor temperature over a full cycle in a fire-safe area.
